Introduction

A leading industrial OEM needed a dual‑color rotating status indicator (red/green) that remains uniformly visible at any rotational position without increasing cost or complicating assembly. VCC was engaged to model, prototype, and deliver a production‑ready light-pipe solution that balances optical performance, manufacturability, and cost.

The Challenge:

● Hotspots & Shadows: Narrow LED beams produced bright zones near the source and dark zones elsewhere—unacceptable for a rotating indicator.

● 360° Uniformity: The indicator can stop at any angle; luminance had to remain consistent across multiple target surfaces.

● Cost vs. Performance: Premium optics improved results, but added plating and finishing costs.

● Scalable Manufacturing: The solution needed simple assembly, robust tolerances, and compatibility with injection molding.

Requirements:

Even light distribution across T1–T4 target surfaces

● High optical efficiency to meet indoor/outdoor readability expectations

● Easy, repeatable assembly with clear alignment features

● Prototype → Production path with realistic costs and lead times

Our Approach:

1. Optical Simulations (360°): Modeled no‑lens, basic disk lens, and advanced light‑pipe geometries for both red and green LEDs to compare uniformity and efficiency.

2. Design Iterations: Controlled TIR via surface texturing, geometry splits, and reflective management to reduce hotspots and redirect light.

3. Prototype & Test: Built quick-turn samples, then validated with luminance metering—confirming simulation trends and the impact of surface finish on efficiency.

4. Manufacturing Plan: Defined materials, finishes, and assembly sequence optimized for tooling and scale.

The Solution:

● Recommended: Cost‑Effective Light Pipe in optically clear polycarbonate—engineered surfaces for distribution, no chrome plating, and injection‑mold friendly design.

● Performance: ~62–68% total optical efficiency (color dependent) with consistent, 360° visual uniformity that meets readability targets—without premium finishes.

● Assembly: Snap-in features and alignment guides enable fast, repeatable build on the line.

(Premium Option: A high‑performance variant with reflective holder and tighter surface finishes exceeded 70% efficiency and delivered best‑in‑class uniformity, reserved for programs where higher BOM cost is acceptable.)

Results & Business Impact

●  Uniform, 360° status indication—clear at any rotational position

●  Reduced hotspots/dark zones, improving user experience and diagnostics

●  Lower total cost vs. plated/“high‑optics” design, while meeting spec
